Custom Bag Design Elements: Dimensions, Compartments, Pockets, Base and Straps

Six structural decisions define a bag before fabric or logo is chosen. Each one is written on the tech pack in cm, litres or mm and checked against the golden sample in bulk.

Dimensions & Capacity

Specified as L × W × H in cm plus volume in litres. Gym duffels typically run 45–60 × 25–30 × 25–30 cm (30–55 L); yoga mat bags 65–72 cm long for a 61–66 cm mat; belt bags 1–3 L. Bulk tolerance is ±1 cm on any edge.

Compartments

1–3 main compartments. Options include a TPU-lined wet/dry divider for wet-dry gym bags, a ventilated shoe compartment 32–36 cm long for EU 42, and a padded 13–16 in laptop sleeve in work-gym backpacks. Each divider adds 3–6 min of sewing time.

Pocket Count & Layout

Typical range is 3–8 pockets: internal zip pocket 15 × 12 cm, bottle pocket 8 cm diameter, key clip, phone sleeve 8 × 16 cm, front organiser. Each pocket adds 2–4 min of labour, so pocket count is the first lever on price for running waist packs and travel organizers.

Base Construction

Four options: flat sewn base, sewn base with a 2–3 mm PE board insert, moulded EVA base 4–6 mm, or a welded TPU tub for swim duffels. 4–6 metal feet 12–15 mm keep weekenders off the floor. The base decides whether the bag stands empty.

Strap Systems

Webbing 25–38 mm, adjustable 60–130 cm, 10 mm EVA shoulder pad, bar-tacked anchors rated for the loaded weight. Backpack conversion straps on convertible duffels, single 38–50 mm slings on mat sling bags, trolley sleeves 18–22 cm wide on travel duffels.

Closures & Openings

#5 or #8 coil zipper on a U-shape or straight top opening, 5 mm drawcord with barrel lock on drawstring bags, 3-roll roll-top on dry bags, 14–18 mm magnetic snap on totes. Opening width is set so a 30 cm shoe or a 66 cm rolled mat passes without force.

Custom Bag Design Process: From Brief to Golden Sample in 10 Days

Six steps between a brief and a signed golden sample. Days are working days; a complete tech pack removes step 2 and saves 1–2 days.
Day 0

Brief or tech pack

Bag type, five target dimensions, capacity, pocket list, fabric preference and logo file. A photo of a competitor bag plus a tape measure is enough to start; see the RFQ checklist.
Day 1–2

Dimensioned drawing

A designer returns a 2D line drawing with every dimension in cm, a pocket map and a bill of materials. Two options are usual: one at your target price, one with the structure we recommend.
Day 2–4

Pattern and mock-up

Pattern pieces cut in the production fabric; a mock-up checks that a 30 cm shoe, a 66 cm mat or a 16 in laptop fits. Strap anchors are placed by loaded-weight test, not by eye.
Day 4–7

Sample sewn

Existing showroom samples are free, with courier paid by the buyer. Custom prototypes take 5–7 working days after the specification is confirmed. We quote the prototype fee, courier charge and any sample-fee credit before work starts.
Day 7–9

Review and revision

Dimensioned Drawing

Front, side and top views with L × W × H in cm, pocket positions measured from one reference edge, strap length range and opening width. PDF or AI; hand sketch with numbers is acceptable.

Fabric per panel (e.g. 900D polyester body, 210D lining), zipper size and brand, webbing width, hardware finish and foam thickness. See the material guide for naming.

Construction Notes

Seam type, binding vs bagged-out lining, bar-tack positions, base insert and whether panels are padded. 5–10 lines is usually enough; the sample resolves the rest.

Logo & Placement

Vector file, Pantone codes and each logo position in cm from a fixed edge. Method is chosen on the logo page; placement holds to ±3 mm in bulk.

Common problems

Custom Bag Design Problems and How the Factory Prevents Them

Structural defects found most often at inspection on bags designed elsewhere, and the design control that removes each one.
Bulk bags measure 2–3 cm smaller than the sample
Cause: seam allowance not added to the pattern after revision. Control: pattern re-cut from the golden sample and 5 bags measured at first output; tolerance ±1 cm at inline inspection.
Mat does not fit the mat sleeve
Cause: sleeve sized to a 61 cm mat while the brand sells 66 cm × 6 mm mats. Control: mat length and rolled diameter (12–16 cm) written on the tech pack; tested with the real mat on the mat bag sample.
Strap tears out at the anchor
Cause: single stitch line on a 38 mm strap carrying 8–10 kg. Control: box-X bar-tack through a 2-layer reinforcement patch on every anchor of team duffels and travel duffels.
Bag collapses when empty on the retail shelf
Cause: no base insert or 1 mm board. Control: 2–3 mm PE board or 4–6 mm EVA specified on the drawing for any bag over 20 L; checked on the sample photo set.
Pocket count pushed price 15% over target
Cause: 8 pockets at 2–4 min labour each. Control: the day 1–2 drawing shows two versions, and the quote lists labour per pocket so pockets can be cut before sampling. See cost factors.
Shoe compartment too short for men’s or larger sizes
Cause: bay sized to the sample shoe. Control: shoe bay 32–36 cm long and 12–14 cm high as standard on shoe compartment bags, with a mesh vent panel of 40–60 cm².

Yes. A duffel drawn at 40 L can be graded to 30 L and 55 L from the same pattern in 1–2 days. Each size counts as a style for MOQ, so three sizes means 300 pcs each. Sets are common for private label gym bag sets.
For 30–55 L, a 2–3 mm PE board in a sewn base with 4–6 feet is the standard; it holds shape empty and adds little weight. A welded TPU tub is used when the base must be washable, as on swim duffels.
