The gusset is the part of a bag that gives it depth. It decides whether a tote holds a yoga mat and a change of clothes or only a laptop, whether a duffel stands on a locker-room floor or slumps, and whether a backpack can take a second pair of shoes on the days that need it. Because the gusset carries the base and the corners, it is also where most wear appears first. What Is a Gusset on a Bag

A gusset on a bag is the panel or fold of fabric that sits between the two main faces (front and back) and gives the bag its third dimension. Without a gusset, a bag is two flat panels sewn around three sides, like a drawstring bag or a document envelope. With a gusset, the bag has a floor and walls, and the distance between front and back is the gusset depth.

Where the word comes from

Gusset is an old tailoring term for a small piece of fabric inserted into a seam to add room or ease, as under the arm of a shirt. Bag makers borrowed it for the strip inserted between the two faces of a flat bag. On bag tech packs the word now covers any construction that adds depth, whether it is a separate panel, a fold, a pleat or a zip-released fold, and this is the reason it confuses buyers reading a quote for the first time: the same word names five or six different constructions with different costs.

What a gusset does for a bag

A gusset does three jobs. It sets capacity, because volume is roughly face width × face height × gusset depth. It sets standing shape, because a bag with a flat, boarded gusset base stands on a floor while a bag with a folded corner does not. It carries the base, so the fabric, seam and reinforcement in the gusset take the abrasion and load that the front and back never see. A gym tote with a 12 cm gusset and a pilates studio tote with a 6 cm gusset can share the same face pattern and the same fabric and still be different products, in capacity, in the way they hang on a shoulder and in price.

How the gusset appears on a tech pack and a quote

Factories quote a gusset by its depth in centimetres, its type and whether the base is boarded. A line reading “40 W × 35 H × 10 D cm” is giving the gusset as D. A line reading “bottom gusset 10 cm” on a tote usually means a boxed bottom cut from the face panels. A line reading “wrap-around gusset 10 cm” means a separate strip. Bottom gusset

The bottom gusset is the entry-level construction. A flat tote is sewn around three sides, the two bottom corners are folded into triangles and stitched across, and the corners are trimmed. The result is a squared floor without an extra pattern piece, which is why it dominates cotton totes and lower-cost polyester totes. Its limit is that the floor comes out of the face panels: every centimetre of depth costs the bag width and height.

Side gusset

A side gusset uses two rectangular panels, one per side, sewn between front and back. The base is either a fold across the bottom of the front and back or a fourth panel set in. It gives depth along the full height of the bag, so the top opening is as deep as the floor, and it makes a good location for a side pocket or a bottle sleeve. Structured work-gym totes and laptop totes use it because a side panel can be interfaced or foam-backed to keep the bag standing without a heavy base.

Wrap-around gusset

The wrap-around gusset is one continuous strip that forms side, base and the other side. It is the standard on gym totes and duffels because it has no corner seam at the base, which is the point where a boxed bottom wears through first, and because a single long piece can carry a base board sleeve and feet. On a duffel the same strip usually forms the end walls and the base while the body wraps over the top; either way the construction logic is one strip against two faces. The seam is long, typically 100–130 cm on a tote and more on a duffel, and it is usually piped or bound, which is where the moderate cost sits.

Expandable zip gusset

An expandable gusset hides a folded strip of fabric behind a zipper that runs around the side and base. Closed, the bag has its base depth. Unzipped, the strip opens and the depth grows by the width of the strip, typically 4–8 cm. A #5 coil zipper is the usual choice; a #3 is too light for a seam that carries the load of a full bag. The construction adds a long zipper, two more seams and a folded panel, so it sits at the upper end of the cost table. Buyers specifying it for active commuter backpacks should decide whether the expansion runs all the way around or only along the two sides, because a base expansion changes how the bag stands.

Pleated and accordion gussets

A pleated gusset folds the side fabric into knife pleats or a single inverted box pleat, caught at the top edge. Empty, the bag lies flat for retail packing; full, the pleat opens. It suits promotional and retail totes where flat packing matters, and it is cheap because it uses more fabric but no extra pieces. Its weak point is the pleat root at the top seam, which takes a shearing load every time the bag is stuffed.

French-seam gusset

The French seam is a finish rather than a gusset shape. The gusset seam is sewn once with the panels wrong sides together at roughly 6 mm, trimmed, turned and sewn again at roughly 10 mm, so the raw edge is enclosed. It appears on unlined cotton canvas totes, usually 8–12 oz, where a bound seam would look wrong and a lining would double the fabric. It adds a second pass on each gusset seam, which shows up in the sewing time.

Box Bottom vs Gusset: Boxed-Bottom and True Gusset Construction Compared

“Box bottom” and “gusset” appear on quotes as if they were interchangeable. They are not. The difference decides whether the depth on the tech pack is added to the bag or taken from it, and whether the bag stands.

How a boxed bottom is made

The sample room sews the front and back together along the sides and base, then pinches each bottom corner so the side seam lies on the base seam, forming a triangle. A line is sewn across the triangle at a distance equal to half the intended depth from the point, and the triangle is trimmed or left inside. An 8 cm depth needs a stitch line 4 cm from the point. The bag now stands 8 cm deep, but the face has lost 8 cm of width (4 cm at each side) and 4 cm of height.

How a true gusset is sewn

A true gusset starts as its own pattern piece. The side, base or wrap-around strip is cut to the gusset depth plus seam allowances, marked at the corner points, and sewn to the front and back with the corners either notched and turned or, on a wrap-around gusset, eased around a small radius. The face panels keep their full size. The base carries whatever the design calls for, a board sleeve, feet, a second layer of 900D or a PVC-backed panel, because there is a panel there to carry it.

Why the difference matters for standing shape

A bag stands when its base is flat and stiff and its walls are held at right angles to it. A boxed bottom gives a flat base but rounded walls, because the corners are folded fabric, and the bag settles into a soft loaf shape the moment it is put down. A true gusset gives a base that can be boarded and corners that are seamed, so the bag keeps its rectangle. For a wet-dry gym bag that is set down on a tiled floor, or a retail tote that has to stand on a shelf for a product photo, the gusset construction is the difference between the sample the buyer pictured and the one that arrives. How Gusset Depth Changes Bag Capacity in Litres

Capacity is the number buyers put on a product page, and the gusset is the dimension that moves it fastest. For a rectangular bag, gross volume in litres is width × height × depth in centimetres divided by 1,000. Usable volume is lower, typically 80–90% of gross once the top taper, seam allowances and lining are accounted for, but the gross figure is what tech packs and comparisons use. Worked example: a 40 × 35 cm tote face

Take a tote with a 40 cm wide, 35 cm tall face, built with a true gusset. At 8 cm gusset depth, gross volume is 40 × 35 × 8 = 11,200 cm³, or 11.2 L. At 14 cm, it is 40 × 35 × 14 = 19,600 cm³, or 19.6 L. The face has not changed. The 6 cm added to the gusset has raised capacity by 8.4 L, a 75% increase, and moved the bag from a laptop-and-lunch tote into a bag that carries gym kit and shoes.
The same 6 cm adds fabric. A wrap-around gusset on this tote is a strip roughly 112 cm long once seam allowances are included. At 8 cm depth plus 2 cm of allowance the strip is 10 cm wide, roughly 0.11 m² of fabric. At 14 cm it is 16 cm wide, roughly 0.18 m². The base board grows from 40 × 8 cm to 40 × 14 cm. Each is a small change, and together they explain why a factory quotes the 14 cm version a step higher.

The chart is a straight line because volume scales with depth when the face is fixed. That linearity is useful to a product manager. A brand that wants a 15 L tote from a 40 × 35 cm face needs a gusset of roughly 10.7 cm, and the sample room will pattern it at 11 cm. A brand that wants to keep the gusset at 8 cm and still reach 15 L has to grow the face to roughly 45 × 42 cm, which changes how the bag sits under an arm. The gusset is usually the cheaper lever.

Capacity on a boxed-bottom tote

The arithmetic changes for a boxed bottom because the depth is taken from the face. A flat 40 × 35 cm tote boxed to 8 cm finishes at roughly 32 × 31 × 8 cm, or 7.9 L, against 11.2 L for a true 8 cm gusset on the same face. Boxing the same flat tote to 12 cm finishes at roughly 28 × 29 × 12 cm, or 9.7 L, and the bag is now visibly narrower than the front-view artwork. A brand that has sized its logo to a 40 cm face and then asks for a 12 cm boxed bottom will find the logo runs into the side fold. This is the most common reason a first sample of a tote comes back looking smaller than the drawing.

Backpacks and expandable gussets

The same rule applies to backpacks. A gym backpack with a 30 × 45 cm back panel and a 14 cm depth is roughly 18.9 L gross. An expandable gusset that releases another 5 cm takes it to roughly 25.7 L, a gain of about a third. Because backpack shapes taper toward the top, the usable gain is smaller than the gross figure and the tech pack should state both the closed and open depths rather than a single litre claim.

Gusset Reinforcement: Base Boards, Bar-Tacks, Piping and Binding

The gusset takes the load that the faces never see. It sits on wet floors, takes the weight of shoes and a water bottle, and carries the handle load into the base on any tote where the handles wrap under the bag. Reinforcement is where a factory’s sample room earns its keep, and where the cost of a gusset moves by a tier without changing its depth.

Base boards and feet

A base board is a stiff sheet cut to the gusset floor and held in a sleeve. In this category the usual choice is a polyethylene (PE) board at roughly 1.5–3 mm, or an EVA foam board at roughly 3–5 mm where the base should also be padded. The board is either sewn into a lining sleeve, held in a hook-and-loop flap so the customer can remove it for washing, or covered in the shell fabric as a removable insert. A board only works on a true gusset; on a boxed bottom there is no panel to sew a sleeve to and the board floats. Feet, usually four or five plastic or metal domes at roughly 10–15 mm, lift the base seam off the floor and are set through the board so the load spreads. Bar-tacks

A bar-tack is a dense block of zigzag stitching, typically 28–42 stitches over roughly 10–15 mm, placed where a seam or a strap meets a load. On a gusseted bag the bar-tacks that matter sit at the top of each gusset seam, where the side gusset meets the top binding, and at each point where a handle or strap crosses the gusset seam. A gym tote whose handles wrap under the base needs a bar-tack at the two points where the webbing leaves the gusset, because that is where the webbing peels away. Expandable gussets need a bar-tack at each zipper end, where the slider stops and the load transfers to the fabric. Piping, binding and stitch density

Piping is a cord of roughly 3–4 mm wrapped in bias-cut fabric and sewn into the gusset seam. It stiffens the edge, protects the seam thread from floor abrasion and gives the bag its visible outline. Binding is a tape of roughly 20–25 mm folded over the raw seam allowance inside the bag, used where the bag is unlined or where the lining is bagged out separately. The seam allowance on gusset seams is typically 8–10 mm, and the stitch density is typically 8–10 stitches per inch (roughly 3–4 per cm) in a 20/3 or 30/3 polyester thread on 600D. Fewer stitches per inch leaves longer thread spans that abrade; more perforates the fabric and weakens the seam. Gussets on Welded TPU and PVC Wet Bags: HF Welding vs Sewn Seams

A gusset on a wet bag, a dry bag or a wet pocket inside a swim duffel has a different job. It still gives depth, but it must do it without needle holes. A sewn seam on a TPU or PVC film perforates the film every 2–3 mm, and each hole leaks. High-frequency (HF) welding replaces the stitch with a fused seam.

How a welded gusset is made

In HF welding, the two layers of film are pressed between a brass or aluminium die and a bed while a radio-frequency field heats the polymer from inside. The layers fuse along the die outline, typically an 8–12 mm wide band, and the seam is continuous. For a gusset, the die is shaped to the gusset outline, so a side gusset on a wet bag is welded along both long edges in one or two cycles. Corners are radiused, usually at 8–10 mm or more, because a sharp corner concentrates stress and is the first place a weld peels.
Two gusset forms dominate welded wet gear. The first is a fold-and-weld bottom: the front and back are one folded sheet, and the fold is pushed inward and welded at the sides to form a floor, the same construction as a stand-up food pouch. It has no base seam at all. The second is a separate welded base or side panel, used where the bag needs a rectangular floor or a base depth beyond roughly 10 cm. Roll-top waterproof pouches use the first; structured wet-dry bags and dry duffels use the second.

Welded vs sewn on the same bag

Film thickness for welded gussets is typically 0.3–0.8 mm for TPU and 0.3–0.5 mm for PVC, and the weld is the strongest part of the panel when it is set correctly. Where a welded bag needs a sewn feature (a webbing handle, a buckle tab, a hook-and-loop strip), the usual method is to weld a patch of film onto the bag and sew the feature to the patch, so no stitch passes through the body. The gusset stays sewn-free.
A sewn TPU gusset is possible with seam tape heat-applied over the stitch line on the inside, and some outdoor packs use it. In this category it is rarely the better choice. It needs the tape, the tape needs a second pass, and the taped seam is the first thing to fail when a wet bag is folded repeatedly. A factory with HF welding in-house can quote the welded gusset at a lower cost tier than a taped sewn one, and inspect it by filling the bag with water and holding it for a set period, which is a more direct test than any check available on a sewn seam. Swim duffel bags that combine a sewn 600D outer with a welded TPU wet compartment use both constructions on one bag, and the tech pack should state which gusset is which. How to Specify a Gusset in a Bag Tech Pack

Most gusset problems on a first sample trace back to a tech pack that gave a depth and nothing else. The factory chose the construction, the base and the finish by default, and the buyer discovered the defaults in the sample photos. Fourteen lines on the tech pack close that gap.

Depth: finished, and at which point

State the gusset depth as a finished dimension, measured after sewing, and say where it is measured. A tote that is 12 cm deep at the base and tapers to 8 cm at the opening is a different bag from one that is 12 cm all the way up, and both can be described as “12 cm gusset”. For expandable gussets give both the closed and the open depth. For pleated gussets give the flat depth and the fully open depth.

Reinforcement and base

Write the base board material, thickness and how it is held. Write the feet count and size. Write the seam allowance and the stitch density, because the factory’s default may be 6–7 spi on a fast line and that is where seams open. Write where the bar-tacks go. If the base is a different fabric from the body, say so, because a 900D or PVC-backed base on a 600D tote adds abrasion life at the point of contact for a small cost, and it is the single most useful upgrade on a gusseted bag. Logo position on the gusset

The side gusset is a natural logo position on a tote or duffel, because it faces outward when the bag is carried and it is flat. A print or embroidery there has to be placed before the gusset is sewn, so the tech pack should give the position relative to the base and the gusset edge, and the custom logo and branding page lists the minimum sizes each method holds on a narrow panel. Questions to Ask a Supplier About Bag Gussets

A short set of questions tells a buyer whether a supplier is patterning gussets or pricing them by the centimetre. Ask them before the sample, and put the answers on the tech pack.
  1. Is the gusset on this quote a boxed bottom or a separate panel? If it is boxed, ask for the finished face dimensions after boxing, not the flat cut size.
  2. What is the finished gusset depth at the base and at the opening? A tapered gusset should be quoted with both figures.
  3. What is the seam allowance and stitch density on the gusset seams? Expect 8–10 mm and 8–10 spi. An answer of “standard” is not an answer.
  4. Where are the bar-tacks, and how many stitches are they? Expect bar-tacks at the gusset tops and at every handle or strap crossing.
  5. Is the base boarded, with what, and is the board removable? Expect a material and a thickness, and a description of the sleeve.
  6. Is the base panel the same fabric as the body? Ask for the cost difference of a 900D or PVC-backed base; it is usually small.
  7. How is the gusset seam finished, piped or bound? Piping changes the look and the seam strength; binding changes the inside finish.
  8. For expandable gussets, what zipper gauge and where does the zip run? Expect #5 coil, and a clear answer on sides only or sides and base.
  9. For welded gussets, what weld width and corner radius, and is welding done in-house? In-house welding keeps the sample at 5–7 working days; outsourced welding adds days and a second party to the quality chain.
  10. How is gusset depth checked during production, and to what tolerance? Expect inline inspection at a stated tolerance, typically ±0.5 cm.
